Why do Mercedes OM651 and OM642 engines have injector problems?
Why do Mercedes OM651 and OM642 engines have injector problems? (Symptoms, causes and solutions)
Mercedes diesel engines OM651 (1.8 / 2.2 CDI) and OM642 (3.0 V6 CDI) are among the most popular and widely used CDI engines. Still, despite their reliability, owners very often run into recurring injector problems, especially at higher mileage.
In this article you'll learn:
- the most common symptoms of bad injectors
- why they fail
- which tests should be done
- when repair is better and when replacement is
🔧 Why do injectors fail on OM651 and OM642 engines?
Mercedes CDI engines use piezo or solenoid injectors, which are extremely sensitive to:
- fuel quality
- system contamination
- EGR and DPF deposits
- improper cold starts
- higher operating temperature (especially the OM651)
A combination of these factors often leads to injector leakage, poor fuel atomisation or a completely blocked piezo element.
For more on how the DPF affects engine operation, see our guide: The most common symptoms of a clogged DPF.
⚠️ The most common symptoms of bad injectors on the OM651 and OM642
- Uneven idle (rough running)
- Hard starting, especially when cold
- Injector corrections out of range (±1.5 mg is normal, over 3 mg means a fault)
- White or black smoke when accelerating
- Increased fuel consumption
- Loss of power
- Smell of unburnt fuel from the exhaust

🔍 Typical problems by model
OM651 – 2.2 CDI
- cracked injector copper washer
- carbon build-up around the injector (“black death”)
- poor CP4 pump operation contaminating the injectors
- frequent piezo injector damage
OM642 – 3.0 V6 CDI
- overheating of the rear cylinders
- dirty MAP/MAF → incorrect corrections
- frequent DPF clogging
- return line leaks
For more on why clogging happens, see our article: What is a remap and how does it affect the engine?
🛠️ How to diagnose bad injectors?
1️⃣ Checking corrections
Normal values: −1.5 mg to +1.5 mg Anything above ±2.0 mg is suspicious. Anything above ±3.0 mg → the injector is probably faulty.
2️⃣ Leak-off test (return flow test)
The most reliable way to check. If one injector fills its container much faster → that cylinder is the culprit.
3️⃣ Endoscopic cylinder inspection
Used to check for fuel dripping into the combustion chamber.
🔧 How to prevent injector failure?
- use quality fuel
- clean the EGR and intake manifold
- keep the DPF in good condition
- do in-depth diagnostics regularly
- react immediately to a leaking copper washer

🏁 Injector replacement or repair?
OM651
Often the better choice is replacement, especially if there's black death.
OM642
Repair is usually successful, except with physically damaged piezo elements.
⚡ How does tuning affect the injectors?
If the injectors are healthy — Stage 1 does no harm. If they're already bad — tuning just reveals the problem sooner.
For safe, proven optimisation, see:
Chiptuning – Stage 1 / Stage 2
Conclusion
The OM651 and OM642 are excellent, durable engines, but injector failures occur because of: fuel quality, overheating, DPF pressure and EGR deposits. Timely diagnostics are the key to avoiding more expensive failures.
